Disc Brake Systems are most widely used in almost all modern-day vehicles, so the need for a good quality disc brake at optimum cost is extremely high. Disc Brake Operation

The disc braking system involves many different components, but at its most basic function, the system consists of a disc/rotor, a brake caliper, and brake pads. When the brake pedal is applied, brake fluid creates pressure, squeezing the brake pad against the rotor and creating friction. This friction slows the rotation of the wheels and the vehicle itself.

Brake calipers are a clamp-like component that fits over the disc. Their primary function is to push the brake pads into the disc, and they do this via pistons and hydraulic brake fluid. Inside the calipers are pistons, which have brake pads attached to them. When we put our foot on the brake, pressurized fluid is sent to the pistons, and they push against the pads, which come into contact with the disc surface.

Testing of Brake Calipers

No product reaches the user before it gets tested. Different products undergo different testing processes. Even though various braking system components are tested separately, the calipers should be tested after assembly for leakage and fault-free operation.

Though the hydraulic brake uses brake fluid for the operation, pneumatic testing with high-pressure air will be used in the testing process of the brake assemblies. Using high-pressure air relatively decreases the testing time and increases the life of components compared to hydraulic testing. It also prevents hydraulic oil spillage, thus maintaining a clean and safe work Environment.

Once the brake caliper components are assembled, high-pressure air will be filled and held inside the component. The Pressure range would be approximately 250 barg. In case of any leakages, there would be a drop in air pressure, and thus the leakages in the component will be identified.

The products passing the test parameters will be approved, and the components get rejected if there are any leakages.

Testing of Brake Hoses

Since the actual operation of these brakes is with hydraulic oil, the oil needs to be also fed at pressure to the callipers during operation. This is achieved by a hose connecting the fluid sump to the callipers.

Since the brake operation is at high pressure, the hose carrying also has to be rated at high pressure; thereby, they are also subject to high-pressure pneumatic testing to maintain overall safety.

Winch

It is a very versatile machine and a great help in multiple tasks. From its installation in the body of a truck, pick-up, or trailer to raise loads, to its use in the most extreme off-road competitions, through its use in ATVs and rescue vehicles.

Given that the vast majority of winches sold on the market are of the electric type and are mostly installed in off-road vehicles, below we will describe the most important points for choosing a winch of this type.

Weights and Measures

The measurements of the winch are of vital importance in those cases where the winch is mounted inside the bumper or between the frame members. The space occupied by the relay box must also be considered (some have them integrated while in other cases they go separately).

In the case of front winches, their location must also be considered in such a way as to affect the engine cooling as little as possible.

The weight of a winch is usually between 30kg and 50kg. Therefore, it is interesting to mount it so that it protrudes the least from the vehicle so as not to compromise stability.

Winch power, force, and speed

In electric winches, power is determined by the motor. The most common powers for the 12V motors of today's winches usually range from about 4HP (2.98kW) to about 6.5HP (4.85kW). At the output of the winch, the useful power will be less than these values due to the mechanical losses due to friction in the transmission gears and other components.

The power delivered by the winch can also be measured as the product of the force transmitted by the cable and the speed of the cable. It is not recommended to exceed the ratio of 2 times the MMA of the vehicle since it implies running the risk of producing permanent deformations to a frame that is not designed to withstand such loads.

From our point of view, it is not advisable to oversize a winch so that it gives more than 1.7 times the MMA of the vehicle, and instead to look for the one that gives us the highest possible speed. In extreme situations we can always resort to using a deflection pulley, doubling the pulling force at the cost of reducing speed by half.

Types of engines

Electric motor Permanent magnet ( permanent magnet engine ): For low and medium loads. It cannot be used very continuously as the motor tends to overheat quickly.

Series electric motor ( series wound motor ): For high loads, also allowing a more continuous use than the previous one.

Hydraulic winches: They allow a very continuous and frequent use without overheating like electric winches, they are also lighter. Its source of energy is usually the pressure of the steering pump. By cons the installation is more complex.

Types of gears

The purpose of the gear train of a winch is to reduce the speed of the electric motor and increase the torque. The main difference between the various systems used in winches lies in their efficiency.

Straight gear ( spur gear ) 75% efficiency. You need a braking system. Only the Warn M8274 uses this system thanks to its different design.

Epicycloidal gear ( planetary gear ): 65% efficiency. You need a braking system. It provides good resistance and smooth operation, being the most widespread system.

Endless screw ( worm gear ): Efficiency of 35-40%. Very high reduction ratios are possible. It is robust and simple. It does not need an additional braking system, but it does need a clutch mechanism to release cable.

The final reduction ratio is also directly dependent on the diameter of the drum. Thus, as layers of cable are superimposed on it, its effective diameter increases allowing higher speeds at the cost of reducing the pulling force. In this sense, the wider the winch drum, the more meters of cable we can collect before the overlapping of layers can affect its performance.

Winch power

A winch can draw tips up to 400A, so power demand can easily exceed the capacity of the system. To avoid this, it is advisable to have an alternator that can supply at least 100A intensity and a high capacity battery or, failing that, a double battery system.

It is common to see installations in which only the vehicle frame itself is used to connect the winch motor with the negative pole of the battery. It must be said that in this case the consumptions will be considerably higher due to the greater resistance offered by the frame compared to a correctly dimensioned copper cable. To demonstrate this, let's look at a numerical example:

The power cables of a winch are usually 35mm 2 copper, while the cross section of a frame of a medium SUV is about 120mm 2 of steel. Looking at the resistivity table, a stringer of the SUV would be equivalent to a copper wire of only 11.4mm 2 . Also, when the cable is used the connections are much cleaner and more efficient. A correct installation should also have a circuit breaker at the output of the positive battery cable to completely isolate the circuit from the winch in case of emergency or during periods when it is not going to be used (in case of a short circuit, such current is sufficient to weld, to produce a fire,…).

The first image corresponds to a circuit breaker capable of withstanding 12V 250A continuous and 2500A for 5 seconds. The second image is of a circuit breaker capable of withstanding 12V 100A continuous and 1000A for 5 seconds.
