February 22nd was set to be an ideal day; beautiful weather, finished homework, and an afternoon spent detailing my car after school. I was on FL121 headed north, it was 6:55 AM, and the day was set to go well at school. I had just passed a county line, and was in a long line of cars going 60 - 65 mph. The car in front swerved a little, and that's when I saw the deer - standing perfectly still on the shoulder of the road. Within a second, it jumped into the road, and I smashed into it, causing the deer to tear through the crash structures of the passenger side, and eventually I ran it over. I called the Florida Highway Patrol, and had an incident report written, as well as my nerves calmed - this was the first major road accident I had ever been involved in! I then called my insurance company, Gieco, and was reassured that they would handle everything, even the towing. They recommended a shop in the area, who was part of their Direct Repair Program (DRP), otherwise known as "Auto Repair Xpress". I spoke with my claims manager there, apparently an experienced autobody worker, and pointed out areas of concern - especially the kinked hood, the warped/mangled metal shoved into the tire, fender alignment, and suspension issues. I was told "We'll look into it". At this point, I signed the consent forms, and left.
February 23rd (Day 2): I'm reassigned an adjuster, and the shop tore down the car and was estimated at $3000 in repairs. I had my adjuster fix the quote to include the correct headlight, $3300. They are fixing the hood, putting aftermarket body parts. I call my adjuster, and make my request for OEM parts quite clear. He says he'll get back with me.
February 24th (Day 3): Adjuster calls, he's authorizing some of the components to be OEM - Yay! He also updated the Estimate of Record. Estimate
February 26-March 2 (Days 4-8): I called the shop asking for updates, as they were supposed to update online, but failed to ever do so. I point out errors that I see as they're going through - scraped A-pillar, scraped rocker panel, incorrect structure repair. I swung by the shop to see the car and collect some belongings, and noticed these errors on parts they said were "done". I called my adjuster to raise my concern with the radiator support, and was assured that it would be handled. On the rack
March 3rd (Day 9): The original completion date comes up, the car isn't ready. They were supposedly waiting on parts to come in that they did not realize were broken, despite tearing down the car before starting repairs and notating "everything".
March 8th (Day 14): I called 5 days after that, and it's supposed to be ready. I drive the hour and 45 minutes to the shop, and it isn't ready. At this point, I'm told to be patient (sitting at the 2 week mark). There was still the scrape in the A-pillar, the paint job was terrible, the foglight was missing, and the undersheild was also missing - apparently the car wassn't supposed to have one according to my experience claims manager at the body shop. I also point out a huge dent in the new fender that was "normal", and that the hood did not sit right on the car, which was met with "those are small adjustments that aren't even worth looking at". He also tells me that he only drove it down the street and back, at low speeds. I'm furious, and send a terse email to my adjuster asking him to handle those issues, and to only have the shop call me when it's ready and safe to drive.

March 9th (Day 16): Come Friday, the manager called me to tell me the car is ready. I have my parents drive me to the shop (it was Spring Break), I pay for it, and pick it up. I noticed some rattling, but didn't figure there'd be any issues that couldn't wait until after spring break. They've run $6,700 in repairs, but so far, they've used all OEM parts, to their credit. $300 headlight bulbs, $300 ballast, $1000 projector housing, labor to adjust, bumper, fender, both grills, radiator baffle, brackets, structure repair, wheel alignment... When I arrived, the hood closed sensor was not attached, the hood didn't line up still, the scrape to the A-pillar was still there, the paint didn't match, there was a small buckle in the fender apron I noticed was left unpainted - I requested they fix that so it didn't rust, and they huffily agreed - getting overspray on EVERYTHING in the process. I also noticed the maladjusted headlight - pointed significantly higher than the old one, after being supposedly sent to the dealership for alignment.
March 11th (Day 18): I take it for a trip down the coast with my girlfriend. The speed limits were pretty low, and I never exceeded 55 mph on the way there. On the way back, I attempted to go faster on a different route, and that's when the hood tried to come off. I freaked out, and called Geico, who promptly sent out a person to tow the vehicle back to the first body shop. As it was the weekend, there was 2 days of storage fees ($180), and eventually, I found out, a $720 tow bill for 200 miles. I got a sweet dinner at the beach, waiting for my folks to get there, and I had a good time after being stressed about the car.
March 13th (Day 20): I get a very worried call from my adjuster, who assures me that the shop will make it right. I asked about a rental, but was assured the repairs would be less than a couple days. I didn't speak with the shop at all. I was also told that the shop (G. Collision Center) would be handling the cost of the tow, which worked out not to be the case.
March 14th (Day 21): I get a call from the shop's manager, who was very angry with me, and told me to come collect my car, as it was ready. I showed up, after graciously being dropped off by a friend, and noticed the hood still didn't sit right, and that the other issues were never addressed. He told me that I was trying to scam his shop out of a new hood, and told me to get my "shitty" car out of his shop, this was as good as he would make it. I collected my keys, and promptly called my adjuster. He then informed me that I could take it wherever I chose - I was armed with more knowledge at this time, and took it to a non - DRP shop, who is certified by Mercedes, Ford, and Hyundai to do factory warranty work - they came extremely well reviewed online, and I drove the car to them after making an appointment. They found lots of horrifying unrepaired structural damage.

April 3rd (Day 41): I made it to my appointment at the new shop (B. Paint and Autobody). They reviewed everything, took my keys, and sent me off to get a rental. Surprise surprise, guess who pays out the rental, per their contract with Geico? You guessed it! G. Collision Center! They've put me up in a Hyundai Sonata - its mine for the next 30 days. The contract states $30/day, so that is an additional $900 just for a rental car.
April 14th (Day 52): I get a call from my claims manager - he asks me to come by the shop. I swing by, and he points out everything they found, and tells me that he will be repainting everything - rocker panel, a pillar, fender, bumper, and blending into the door. They'll also be replacing the radiator support, fender rail, and fender apron, and also possibly the hood - turns out, you're not supposed to use regular old bondo on an aluminum body panel. So with replacing all of that, putting it on a frame machine, and putting it on an alignment rack, they should be able to have it back to pre-accident condition. Ballpark, he said, was 4 to 5 thousand dollars at minimum, perhaps more. I won't have my car back until April 28th, or 66 days.
I will continue to update this for those interested. The lesson to take away from this, as a consumer, is that you should not take it to a contracted repair facility - they are under a contract with your insurance carrier to get you out for the minimum dollar spent. Indeed, they don't work for you, they work for your insurance. Also, make sure you have rental coverage-it's literally a few dollars over 6 months, and takes away all the stress of not having a car. All in, this repair has tallied up: $65 initial tow, $6700 in initial repairs, $500 deductible, $900 tow bill, $900 rental, $5000 second repair, and the potential for more. For those without calculators, that is $14,065. Don't hit deer, don't take guff from your insurance, and do make sure you check out your insurance policy.

How To Rebuild an Eaton Clutch-type Limited Slip Differential
General Motors has several names for its LSD, or Limited Slip Differential, unit. Commonly referred to as Posi-traction, the exact same clutch-based LSD is also known as Controlled Traction, Saf-T-Grip, and Positive Traction, but the unit is the same. It is a clutch-type LSD, which means there is a stack of clutch discs that pack together to provide grip.
In the standard pack, there are nine clutches per side, five locking discs with tabs on the outer side that lock into the case, and four discs that are splined to lock onto the side gears. Input torque acts on the meshing teeth of the spider gears, forcing them apart and pressuring the clutch packs. This provides a positive coupling of the axles. Because the unit uses clutches, eventually they wear out, essentially becoming an open-type differential.
Most of the factory clutch-type LSD units are based on the Eaton LSD, meaning the parts interchange across several brands and sizes. The clutches for GM 10 (8.2- and 8.5-inch) and both car and truck 12-bolt LSD units are the exact same as the Ford 9-inch and 8.8, and the Chrysler 8 ¾, making the parts readily available. There are a few options ––four to be exact.
Steel Clutch Packs Most stock LSD units use an 18-disc clutch pack, with nine discs per side. These solid discs use high-quality steel with cross-hatched lines on both sides. This is the friction surface, which is metal-on-metal. These do wear out, but it takes a lot of time for that to occur. Unless the steel discs are severely worn, the clutch pack can be shimmed to increase pressure on the discs, regaining the limited slip action. These discs are very strong and don’t break, but they tend to chatter, especially with heavier center springs.
The GM service kit uses an 18-disc pack with a series of slots cut around the perimeter of the clutch discs. The slots help reduce chatter, but end up weakening the disc, leading to breakage. They still chatter when used with 400 and 800-pound springs, which is why most builders prefer to use solid discs.
For race cars, the Eaton 22-disc clutch pack is available, and works well in extreme conditions, until the locking tabs on the intermediate discs wear out. However, these discs chatter with all spring combinations and require frequent service.
Eaton also produces a carbon-fiber clutch kit for LSD units. The 14-disc pack is complete with seven discs per side, and uses a more traditional fiber clutch and steel plate configuration. Each of the three clutch discs has a carbon fiber pad on either side that engages the smooth steel surface of the intermediate discs. In this pack, the clutches have tabs that lock into the case on the side, and the intermediate discs lock onto the side gear. The carbon fiber material provides excellent grip without chattering when used with 400-pound springs or less.
Spring Rates There are four spring rates for Eaton clutch-type LSD units—200, 300, 400, and 800 pounds representing preload on the clutches. These spring kits are available from Eaton or GM. For most street performance vehicles, the 400-pound springs are best, as the 800-pound springs are very tight and will produce more chatter and less slip in the corners. All Eaton posi units come from the factory with 400-pound springs.
Disassembly The carrier must be removed from the vehicle to rebuild it. In most cases, the cross-shaft will already have been removed to get the carrier out of the housing. If not, such as in vehicles with bolt-in axles, remove the cross-shaft.
The remaining process should be done with the case cradled in a bench vise. The ring gear pad works well; place it in the vise and clamp it down, with the large hole in the case facing up. The springs and plates must be removed first. Using a prybar or screw driver, gently pry on the plates to slide them out of the housing. As the assembly begins to come out, use a clamp to keep tension on the springs, otherwise they will go flying everywhere. You can release the tension slowly once the assembly is fully removed from the housing, or keep the assembly compressed.
The spider and side gears work together in mesh, and need to be spun to remove them. Rotate the side gears until the spider gears reach the large hole and remove them. Then, rotate the side gears twice, as the one spider will work its way 180 degrees from the hole. With the spider gears out, the side gears slide right out of the case. Be mindful of the locking clip that holds the discs in the slot. There are two clips per side. Most rebuild kits include these, but if you are just shimming the posi, you will need to keep them for future use.
At this point, all the main components should be out of the case and on the bench. Remove the clutch packs from the side gears, paying attention to how they are positioned on the gear, including the shims between the pack and the side gear. Keep this arrangement side-to-side.
Checking The Parts Start off by inspecting the gears. They should be smooth, without any chips, missing teeth, or rough patches. The spider gears should have smooth, shiny surfaces where they ride in the case, and should not be pitted or discolored. The side gears should be clean and free from chips, scarring, or missing teeth. Be sure to inspect the inner splines of the axles and outer splines of the clutches for damage
The clutches should be intact, free of breaks, cracks, or discoloration. If e reusing the clutches, make sure the crosshatches are uniform and not significantly worn. If replacing the clutches, this inspection is not critical. Look at the case for obvious signs of wear and replace any parts that are suspect.
Assembling The Clutch Pack The clutches go together in a specific sequence. From the inside of the side gear: locking disc, spline disc, locking disc, spline disc, and so on until the pack is fully stacked and topped off with the original shims. The number of discs will vary by the style of clutch. For carbon fiber clutches, the clutch material is on the locking disc, with the splined disc between. The stack sequence is the same. The clutches are wet-type, meaning they need to be lubricated. Apply new gear oil to each disc, including the inner side gear surface, before stacking the pack.
Installing The Gears Once the clutch pack is assembled, the parts can go back into the case. The side gears are fairly simple, but the locking tabs can fall off easily, so dab a bit of grease on the locking clip to hold them in place. The spider gears are tricky; compress the packs on both sides and spin the side gears at the same time. There is not much room for two sets of hands, so improvise, here. If you have a spreader clamp, that would work well. For our purposes, we used a bolt with a coupling nut to spread the load across the gears.
Place the spider gear in the housing and roll the gears until it is at the 180-degree location below the large opening. Reset the spreader device, and place the other spider gear into the housing. If you have it just right, the two gears should line up with the cross-shaft holes. If you are one tooth off, you must start over. Once the gears are aligned, the spring pack is reinstalled along with the cross-shaft.
Testing The Differential Using the method most builders use, check the action of the differential by using the axle shaft to engage one side gear and spin it or clamp the axle into the vise (if the bench and vise that will allow it), and rotate the housing. If the housing spins easily, add more shims to the clutch pack, adding and equal number of shims per side. If it is tight, and requires a lot of effort to spin it, it should be good.
The spider gear clearance can also change how the unit locks up. Shims are available to tighten up the spider gears, in either steel or brass. If your unit had shims between the case and the spider gear, reuse them. If the gears are not tight to the side gears, use a thicker shim. The case shown here did not have any shims, and the gears were nice and tight. This is where experience and feel come into play. The goal is to have a nice, tight differential. If there is any play or it spins easily, you need to add shims.
Rebuilding a clutch-type LSD is not tough, but you do need to follow some specific procedures. First, carefully remove the spring plates.
Using a clamp helps keep the springs from flying across the room when the plates come out of the housing.
Slowly roll the spider gears out of the case. If there is a thrust washer, keep it with the gear it came out with.
Next, the side gears come out. Note how the keepers slide out of the case. There are four keepers in all.
All the internals should be inspected for damage. The gears in this set were good, just a new set of clutches was in order.
The side gears are the last part of the clutch pack. Inspect the inner surface for hot spots, pitting, or bluing. If you have any of these issues, replace the side gears.
Stock clutches use steel plates with cross-hatches on them. While these clutches are not in bad shape, the housing had a lot of metal shavings in the oil and they were a little loose in the pack.
Aftermarket replacements come in several versions, this is a 14-disc pack with carbon-fiber clutches from Yukon Gear.
Carbon fiber clutches provide ample friction and have a long-life span. The steels between the clutches are new to match the clutches.
Always clean new parts prior to installation to remove excess shipping grease.
Pre-lube all the parts, including the clutches. We are using Royal Purple gear oil, but you can use any gear oil available to you. Unlike an engine build, synthetic oil is just fine for breaking in a differential.
First, the clutch disc goes onto the side gear.
Next, install the locking disc.
Make sure each side is coated with gear oil.
Repeat the process with the rest of the clutch pack.
When all the discs are loaded, place the keepers onto the pack.
Carefully drop the side gear pack into the carrier housing. This can be tricky, as the keepers tend to fall off. A dab of moly grease might help keep them in place.
Once both side gears are in place, roll the first spider gear into the case.
A spacer like this one made from a ¼-inch bolt and coupler nut help push the side gears into the case so the other side gear can be installed.
Using the axle to spin the side gear helps roll it into place. The clutches are very tight, so the added torque is helpful.
You may have to experiment with a few pry tools to get the second gear into place. Using the center pin to stake the first spider is a good idea.
The second gear was then dropped into place and the side gear spun with the axleshaft to move it into position.
Getting the two side gears into alignment with the center pin holes can be frustrating, but have some patience and it will eventually line up.
Finally, the spring plate pack goes back into the carrier, and is tapped home with a soft hammer.

Step Up To Huge 12-inch Brakes & Keep Your 15-inch Wheels!
We all love the shorter, safer stopping distances provided by disc brakes. That’s why swap kits for drum brake-equipped old cars are so popular. Adding copious amounts of horsepower makes the need for a brake upgrade that much more critical. Our 1965 Dodge Coronet will be receiving an 825hp Street Hemi, which is more than double what it came with from the factory. This B-Body will need serious braking power to stop! Moving up to big disc brakes usually means bigger, more expensive wheels to clear the calipers, but Wilwood recently redesigned their DynaLite caliper package to fit inside most 15-inch wheels. This opens up a whole new world for enthusiasts who want to keep that stock, period-correct appearance.
There’s no way any B-Body with 4-wheel 10-inch drum brakes can safely slow down in an emergency braking situation surrounded by today’s cars. In today’s world, the latest run-of-the-mill vehicle has brakes that’ll stop with a 60 to 0 mph deceleration average of 120 to 130 feet. Also there’s no scary brake fade when making multiple high-speed stops with today’s 4-wheel disc brake equipped vehicles. Try testing 4-wheel, 10-inch drum brakes on an old B-body and you’ll likely see 200, 250 and over 300 feet by the third attempt due to drum brake fade. Then there’s the possibility of pulling problems to the left or right and swerving caused from inherent drum brake issues. Believe us, back in the day we’ve had close calls when the roads weren’t so crowded with other vehicles having an enormous braking advantage. Knowing all that, how could anyone chance driving their classic with drum brakes in today’s world of brake happy drivers who don’t have a clue or a care about our old Mopar’s stock drum braking ability.
When we were contemplating the available disc brake conversion packages for our B-body, most of the 11-inch kits mandated a spindle change and 15-inch wheels. Many disc brake kits feature components made overseas, plus we’ve heard of fitment issues. In addition, we noticed most of the 12- and 13-inch kits required 17-inch or larger wheels. Weighing our options, we decided on Wilwood’s new Dynalite 12.19-inch disc brake conversion kit. We appreciate the fact Wilwood’s 12.19-inch kit will work with most 15-inch wheels and the factory drum brake spindles. So yes, you can have big brake performance without the oversized wheels that often don’t look right on vintage cars. An added bonus is the components in the Wilwood disc brake conversion kit are manufactured in the USA. Priced at under a 1,000 bucks with the optional drilled, slotted and E-coated rotors, it’s quite a bargain when compared to other similarly equipped 11-inch kits that will not provide the stopping force of the larger 12.19-inch brakes.
It’s worth noting Wilwood offers a rear disc brake 12.19-inch DynaLite kit with or without a parking brake option that still allows the use of most 15-inch wheels. We’re planning a rearend swap for our Coronet, replacing the stock 8 3/4 with a B-body Dana 60 unit, so you know what we’re thinking. In recent years we built and drove a project car using the Wilwood 11-inch 4-wheel disc brake system. It showed us safe, fade-free panic stops at highway and 130 mph trap speeds. Wilwood’s 12.19-inch stoppers will be that much better and safer for our B-body.
Next time we’ll be replacing the stock single line, drum brake master with Wilwood’s latest dual-line, 4-wheel disc brake master cylinder. For now check out the well-fitting, easy bolt-on, big front disc brake installation. Now we can begin shopping for a set of cool-looking, vintage, 15-inch wheels.

The wimpy 10-inch drums have to go! We can run a 15-inch wheel and still have big brakes with Wilwood’s 12.19-inch Dynalite package.
Here’s the bulk of Wilwood’s 12.19-inch DynaLite front disc brake kit (part No. 140-9828-D, $937.99 with slotted, drilled, E-coated rotors and $825.99 without). The billet aluminum hub assembly and rotor adapter are at the top. The center shows the black anodized DynaLite caliper featuring four stainless pistons and street/strip brake pads. At the bottom are the drilled, slotted, E-coated rotors which resist heat build-up better than undrilled, un-slotted rotors.
We removed the drums and backing plates during our previous suspension rehab story http://www.hotrod.com/articles/mopar-front-suspension-rehab-get-handling-stock-looks/. The spindle was cleaned-up and inspected to insure it was safe to use for the disc brake conversion.
Removing the drum’s backing plate is as simple as loosening the four bolts holding it to the spindle and lower ball joint. The wheel cylinder hose is best disconnected where the hose connects to the hard line at the frame rail bracket.
The first step is installing the Wilwood caliper mounting bracket to the spindle and lower ball joint. The kit provides four new bolts and nuts for the bracket. We elected to use three of the four original bolts and the kit’s tapered head bolt. The bottom 5/8-inch bolts are torqued to 140 lb-ft while the top 7/16-inch bolts receive 47 lb-ft.
The five new wheel studs are screwed into the new Wilwood billet aluminum hub. The studs receive 77 lb-ft of torque. The outermost hole pattern is for the common 5 x 4.50-inch bolt pattern used on all B- and E-Bodies. The inside bolt pattern is the small 5 x 4.00-inch for the ’63 to ’72 A-Body.
Wilwood’s kit includes new bearings. The bearings’ races are preinstalled in the hubs. We packed the inner and outer bearings with high-temp disc brake bearing grease. The greased inner bearings were placed into the backside of the hubs. A small piece of a 2 x 4-inch wood with a mallet was used to carefully and evenly install the inner bearing seal.
Orient the rotor and rotor adapter as per Wilwood’s instuctions before bolting them together. Also be sure the rotor’s arrow is facing the forward direction of rotation for the side of the car on which they are installed.
Wilwood recommends red thread locker be applied to the threads. Here the rotor and rotor adapter are attached while receiving 25 lb-ft in an alternating sequence.
Red thread locker is applied to the hub bolt threads. The backside of the hub is mounted to the adapter/rotor assembly. The bolts are torqued to 55 lb-ft using an alternating sequence. Be sure to use a high-quality American-made Torx-type T-45 socket. If not, you may break a few poor-quality sockets like we did.
We lightly coated the spindle bearing surfaces with the same green Lucas high-temp disc brake bearing grease we used to pack the bearings.
Here we’re holding the outer bearing in place while carefully placing the hub/rotor assembly onto the spindle. This helps protect the hub and its bearing races from possible damage.
We lightly secured the supplied spindle/bearing washer and the original adjusting nut hand tight. Next, the hub/rotor assembly was rotated forward and reverse a few times before and after applying roughly 15 to 20 lb-ft of torque. We backed-off the nut until hand tight and again rotated the rotor few times. Finally, we torqued the nut to only 3-5 lb-ft.
The wheel bearing’s adjusting nut was secured with a new cotter pin going through the spindle and nut locking device. Wilwood’s beautiful dust cap is screwed onto the hub only hand tight. Friction created by the o-ring on the dust cap keeps it from loosening.
To mount the caliper, start out by using two .063-inch washers on each of the two mounting bolts. Notice the two washers between the caliper and its bracket. Wilwood recommends this as a starting point to align and center the caliper over the rotor. Snug the two caliper bolts to roughly 10 lb-ft of torque.
Instead of eyeball aligning to correct the centering of the caliper over the rotor, we used feeler gauge thickness. We measured the gap on each side of the rotor between each pad. The inside measured roughly .015-inch wider than the outside gap. We corrected the centering of the caliper by using a thinner shim (.032-inch) replacing the .063 washer.
With the caliper correctly centered over the rotor we were able to torque the two caliper mounting bolts to 40 lb-ft. Be sure to use the same amount of shims/washers on the two caliper mounting bolts. On our B-Body, the right caliper was centered with the two .063-inch washers on each caliper mounting bolt.
Though technically an option, Wilwood’s stainless steel Flexline kit is a necessity. Our application used part No. 220-8307, $66.61. Be sure to carefully route the lines to prevent contact with the moving suspension, steering, and wheel components. Wilwood’s braided brake line kit includes all the parts needed to connect to the stock chassis brake lines. In the next story, we’ll install Wilwood’s new master cylinder with new hard brake lines from Inline Tube.
Wheel-to-caliper clearance was checked using a steel 1980s cop car wheel and an all-aluminum American Racing Vintage 500, both 15×7-inch with a 4.00-inch backspacing. They fit nicely with more than the recommended .080-inch caliper clearance. Wilwood’s diagram suggests a wheel with an inside barrel diameter size of at least 14.120-inch.
Next we tried a 15×7-inch Rallye wheel. Unfortunately it was rubbing the outer edge of the caliper. We know both the 14- and 15-inch Rallye wheels use the same size center section, most likely causing the fitment issue.
Now you can have modern stopping power while rolling out on vintage 15-inch wheels. Having installed Wilwood disc brake conversion kits on other classic muscle machines, fitment and braking performance is top shelf. Once our Hemi Coronet is on the road with today’s cars, we’ll be driving fearlessly and with brake confidence.
