A Look at Two Different Print Technologies: Dye Sublimation and UV

Since the introduction of the first personal computer, we have been ushered into the “digital age.” Technology has transformed virtually every aspect of our daily lives, and this phenomenon has been no different in the digital printing arena. Digital printing technology is pushing the envelope when it comes to what we can print on and how to do so more efficiently. “Can I print on that?” is the new mantra, as customization increasingly replaces mass production as the new norm.

Let’s take, for instance, a plain cellphone cover. There’s nothing spectacular about this generic piece of plastic. However, once it’s decorated, the perceived value of the product exponentially increases. The performance of the case hasn’t increased, yet people are willing to pay more, simply because it has been personalized.

There are a variety of methods used to decorate plastic products, with one of the most popular processes being dye sublimation. While most people associate dye sublimation paper with textiles and apparel, this is not solely the case, as this process also can be used to decorate a broad array of plastic or rigid substrates.

What is dye sublimation? Sublimation is defined as “a phase transition of a substance from a solid state to a gas while bypassing the intermediate liquid phase.” In the case of dye sublimation printing onto rigid substrates, the disperse dye inks are printed onto a coated medium, which is most often a “transfer paper,” but also can be a “transfer film.” Once printed, these water-insoluble dyes then dry and turn solid as the water solution evaporates. Heat (typically 400°F), pressure and time turn these solid dyes into gas which, upon release from the transfer paper or film, then penetrates the plastic or polyester coating. In addition to dyeing the plastic or rigid substrate, the sticky sublimation paper transforms the dull colors that were originally printed on the transfer paper into incredibly vibrant hues.

The end-product and volume will determine the type of heat press that should be purchased. If decorating mainly flat objects, then a flatbed press is ideal. Flatbed presses can be small (16×20″) presses or large-format presses that can accommodate 4×8′ panels.

If sublimating on 3D objects, then a 3D oven press will be needed. Once again, the oven presses can range from smaller “desktop” units to machines the size of a walk-in room. Instead of printing onto transfer paper, the images will be printed onto transfer film, which is able to conform around the edges of the object being decorated. A fixture is needed to hold both the object and printed film in place. A vacuum hose is attached so the printed film thermoforms around the object and, when the oven heats up to 400°F, the Inkjet Sublimation Paper process takes place.

With dye sublimation, the applications are seemingly endless. The important thing for users to remember is that dye-sublimation takes place at the heat press, not at the printer. However, a high-quality printer with premium RIP software is necessary to produce quality prints with accurate colors and ink drop placement. Dye sublimation ink droplets are extremely small. A colleague best described it by saying, “the largest dye-sublimation ink droplet is smaller than the smallest eco-solvent ink droplet.” What that basically means is that these ink droplets are small, and they need proper control when they jet from the piezo print head. Without proper control, it is not possible to achieve fine lines and details or smooth gradients.

Dye heat sublimation paper requires polyester or plastic for the inks to penetrate into the substrate and dye. The blanks must be able to withstand 400°F heat, pressure and time (which can range from 60 seconds to minutes, depending on size and type of object).

How does UV printing differ from other printing methods?

Ultraviolet (UV) printing is different from tacky sublimation paper or conventional printing methods – including both traditional pigment, solvent inkjet and commercial offset – in many ways. While it is still ink on “paper,” the ink cures through a completely different process and the “paper” ends up being no longer just paper. Instead of having solvents in the ink that evaporate into the air and absorb into the paper, UV inks dry through photoinitiators in the ink and are solidified by UV lamps. When the inks are exposed to ultraviolet energy, they turn from a liquid or paste into a solid. Thus, UV-curable inks are “cured” once they are exposed to the wavelengths of UV energy.

This curing process is advantageous for many reasons. One of the biggest benefits of UV printing is that it lowers emissions of volatile organic compounds into the environment, as the solvents don’t evaporate like conventional inks. Another advantage of UV printing is that the inks can cure on plastic and other nonporous substrates. Because the inks dry through this photomechanical process, it’s not necessary for the ink solvent to absorb into the stock. The UV process allows for printing on just about anything. Essentially, if the media or product can get through or under the printer, it can be printed.

But – and this is what I call my “but factor” – adhesion can still be an issue in UV printing. It is important to understand that, while UV printers can print to virtually anything, there may still be adhesion or durablity issues that need to be overcome.

Challenges in decorating with UV inks

UV printers can print on a variety of unusual substrates, ranging from wood and wooden veneer, glass and sheets of metal to fabrics and plastics of all shapes and sizes. Since UV inks dry or cure so quickly when exposed to UV energy, there’s no time for them to soak into the media. The ink dot sits on top of the uncoated sheet as a cleaner, less contaminated dot, ultimately allowing for a more vibrant and “crisp” color appearance.

Printing successfully with UV inks depends upon being able to expose the inks to enough ultraviolet energy for curing to take place without making the substrate too brittle, and at the same time ensuring an acceptable level of adhesion to the substrate. This can be extremely difficult, as each type of substrate has different surface tensions or dyne levels.

Dyne level or surface tension in UV printing is the property of a UV ink forming unbalanced molecular forces at or near the surface. If this is higher than the surface energy of a material, the liquid tends to form droplets rather than spread out. Plastic materials can have very different surface energies based on their composition and how they are formed. The surface tension is normally measured in energy units called dynes/cm.

If the ink has a dyne level lower than the material’s surface energy, then the ink will spread out over its entire surface in a uniform, wet layer. If the ink’s dyne level is equal to or higher than a material’s dyne level, the ink becomes cohesive and tends to remain in droplets, thus allowing for better adhesion to plastics.

So, how do we control the dyne levels of raw plastics or pre-formed plastic products? The development of adhesion promoters has dramatically increased the adhesion of UV ink to plastic products. Adhesion promoters, sometimes referred to as coupling agents, are bi-functional materials that increase adhesive strength between the coating and the substrate. Unlike priming systems, adhesion promoters are generally applied at thinner film thicknesses. An adhesion promoter’s effectiveness depends on both the substrate and the adhesive being used. Surface pretreatments, such as solvent cleaning or mechanical etching and corona treatment, can be used with adhesion promoters as part of a pretreatment method. Within a class of materials, the functionality on the backbone of the molecule surface will vary based on the resin system employed as well as the substrate to which it is attached.

Many ink manufacturers have developed adhesion promoters to aid in the printing process. Polypropylene (PP promoters) and polyethylene (PE promoters) are two adhesion promoters that are widely used in UV printing. Both of these promoters can help create a chemical bond to different types of plastics. While they are widely used within the UV printing industry, these promoters do have varying success factors that must be tested.

With the UV printing process, there are two useful tests that can be employed to evaluate adhesion – a traditional “scratch” test and a “cross-hatch” test. Each of these tests provides a different evaluation of the bond between the plastics product and the adhesion promoter and UV-cured ink printed to the object or raw material.

The scratch test is similar to a traditional abrasion test. A metal object, such as a penny, is vigorously rubbed on top of the UV print. Depending on the number of passes and vigor, it can be analyzed and given a “score” or rating. The better it performs against the abrasion, the higher the durable score.

The “cross-hatch” test is performed again after the adhesion promoter and UV-cured print have been output. Using a razor blade, knife or other sharp cutting tool such as a special crosshatch cutter, two cuts are made all the way through the UV print down to the substrate, forming an “X” mark with a 30- to 45-degree angle between the angles of the cuts.

An aggressive tape is placed at the center of the “X” and then quickly removed. The area is then examined to see if any UV ink has been removed. Again, it can be analyzed and given a “score” or rating. The better it performs against the “cross-hatch,” the higher the durable score.

While adhesion is a common issue with UV printing because of the vast amounts of printable objects or substrates, the acceptable level must be identified and tested on the final products the user is printing. Because UV printers can print onto just about anything, although they still may have adhesion or durability issues, it is important for the print provider to show the end user test prints to gauge the acceptable durability on the product based on two questions: 1) How long will the product be used, and 2) Will the product be handled for extended periods of time? The answers to these questions will provide the acceptance levels, which helps to ensure customer satisfaction.

Being able to print directly to plastic objects – whether raw or pre-manufactured – reduces both operation and delivery time. It also allows the user to incorporate white and gloss inks in glossy or matte finishes to create unique textures – enhancements that add value and sophistication to the end product. In addition, UV technology helps print providers expand their applications and product offerings by enabling them to print on wider variety of substrates.

Evaluation

What primary research did I do?

For my primary research, I had to pick a audience to base my clothing around. I decided to go for around teen-early 20′s for my age group and researched brands that i personally liked as well as my peers. I had asked for opinions around the class on what brands they liked, and what styles they liked and wore on a day to day bases.

I have also visited the Walkers art gallery in Liverpool, to view the different art pieces for inspiration for my project. While viewing the work, I came across a bronze statue of Eve from 1902. This is what gave me my theme of the Adam and Eve story. 

What secondary research did i do?

A lot of the secondary research is based around the internet and books. I started looking at clothing magazines (Example, EMP clothing) to give me an idea on what I’d like my clothes to look like. I stuck with clothing that young adults/ teenagers would want to wear, as that was my target audience. After looking at magazines, I direct my focus online, looking at various brands, both main stream and unknown. With the help of a few peers, I chose a selection of clothing apparels online to review and analyse on my blog.

 I also read up on a book about netting, to help me prosecute how my packages would look like and work. Websites such as pinterest had also given me more ideas, such as 3D apples from my logo. The 3D apple was for my display, and to help my point of sale. 

How did my research help me to develop ideas?

My research, both primary and secondary, have shaped my designs and official outcomes. The walkers art gallery trip inspired my theme due to the Adam and Eve sculptures and paintings that had throughout the gallery. My clothing brand research had helped me figure out what people other than me my age would like to wear as well as styles that are trending as of late in the media. 

What artists have I looked at?

I focused mainly on traditional tattoo artists as a lot of my clothing brand designs have a traditional tattoo style. A few of the main tattoo artists I looked at were Homeslice Joey and Sailor Jerry. I decided to expand and look at more different artists, such as Natasha Law, European.son.420 and Fried Cactus Studio. This is just to compare with traditional designs so I could possibly mix and match different designs with the art style

How did they inspire and influence my work?

My main inspiration from the artists I looked at was Sailor Jerry and Homeslice Joey. These two tattoo artists focuses only on traditional tattoo designs which is the main theme of my clothing brand. The two artists style inspired almost all my designs and influenced how I drew certain things and pushed my to experiment with my illustrations to create unique outcomes.  

The non traditional artists I looked such as european.son.420 and Shepard Fairey inspired to me experiment with my traditional tattoo style, and add twists of different art cultures in them.  

What were my initial ideas and how have I developed these ideas/ changes to final outcomes?

My initial ideas was to keep it strictly traditional tattoo themed, producing designs for;

3 beanies 

2 long sleeve shirts

3 t-shirts

3 bandanas

3 lanyards

1 hoodie

Throughout my designing process, I decided to design only one beanie due embroidery issues, and five shirts as I had more illustrations I wanted to include and wouldn’t be able to fit onto 3 shirts. 

One design was completely changed from a Eve floral design, to the snake pocket t-shirt. This was because of the design being awkward, and not fitting the shirt exactly how I wanted it. I decided to change the design into something simple and effective. With the snake head design fitting onto a pocket, it would match my apple slice pocket design. This makes the brand look more professional and helps the design look like its not out of place. 

What materials and techniques have I used?

The list of materials I used throughout the project are:

Gildan clothing

Fabric vinyl

fabric ink and mesh

The card was used to produce packaging and black tags. For printing on the clothing, a heat press was used to print illustrations onto my shirts using transfer paper and cut out fabric vinyl for solid coloured designs. A digital embroidery machine was used to also produce a shirt and beanie hat. A badge maker and spare 55mm badge parts was used to create my badge designs. Those badge designs were also printed onto the clear vinyl so stickers could be made as well. The rest of the shirts were produced using screen printing with the design burnt into the mesh and black fabric paint for the line art colour. 

My most successful technique was screen printing. When done right, the screen print can come out as a solid colour, with little to no texture that a screen print usually produces. While transfer paper leaves the visible sheen and plastic feeling over the design, screen printing leaves no odd texture and makes the shirt look professionally done and doesn’t look cheap. 

Another successful technique/ material was the fabric vinyl. This type of printing is used across famous brands such as Adidas due to its clean, sleek appearance. There is no plastic edges like transfer paper when heat pressing vinyl, and easy to print onto clothes.  

Are my final outcomes successful? How/Why? Why not?

I believe my final outcomes are successful because they fit the target audience that I have chosen to design for. A lot of the clothing styles I have produced can be found in multiple brands like Huf and OBEY due to keeping to the trend of what the younger generation likes to wear. 

Each outcome was carefully designed and was produced with the materials and techniques that best fitted the illustrations. For example, anything that had more than 2-3 colours was printed using transfer paper as vinyl and screen print are difficult methods to use when using a multi-coloured design. 

I also decided to experiment with a lot of my shirts, such as upside down text to make my clothing look more unique to attract my target audience.

What new skills, knowledge, techniques and processes have I learned?

A new skill I have learnt is Illustrator. Before this project, I did all my illustrations in photoshop due to the brush customisation and flexibility. I decided to use vectors and converted to illustrator to produce my designs for my clothing brand. I’m now more familiar with the program, and will continue to use for illustrations instead of photoshop for now on.

I have also learnt more on using equipment such as the laser cutter, digital embroidering machine and the heat press. With this new knowledge, I am able to use each machine with little to no help and will be able to use in the future for other products and outcomes. 

Is there anything I could have done differently to make my project more successful?

One thing that would’ve made my project successful was more posters. The posters would’ve been added advertisement for my clothing brand, and would’ve made my art exhibition display more eye catching. My reasoning from not creating them was how overused they are as outcomes, and I wanted to focus more on my designing and packaging for my clothing. 

I also should have also focused more on the labels for my clothing, so my brand name/theme could be found throughout the entire collection of clothing. This is used in clothing brands such as supreme and Obey. It’s a good way of further advertisement of a brand.

Did I meet the requirements of the project brief?

the basic requirements of the brief was to create a clothing brand that is appealing to young adults in the style of traditional tattoo, using bold lines, minimal colours and detailed. 

The style I have used throughout my project is solemnly based around traditional tattoo designs. A lot of the illustrations are bold and feature a very minimalistic colour pallet.

Have you ever since wondered how the worldly famous artists like Leonardo Da Vinci and Michelangelo use their craft to create wonderful pieces of art that become timeless and become a big chunk of history? Admittedly, there are thousands and thousands of artists that have left their mark and have had their own art displayed in museums and auctions all over the world. And up to this day, our artists have stood the test of time and have served as inspirations of millions of aspiring artists, old and new, around the world. Back in the previous centuries or decades, it has really been considered a gift if you have the hand to create art. During those olden times, it was hard to get canvas, to get paint, and brushes, and simply find the inspiration to create something you see on canvas. Artists then used to make portraits of famous kings and queens, portraits of themselves, and even sceneries of their town or landscape that they are exposed to. After that era, art continued to evolve and started doing abstract pictures. Here, you can think of Picasso whose several paintings are considered abstract. It is true that art is still evolving up to this day, according to what most appeals people and their surroundings. Today, there are so many forms of art that people get to experience and appreciate. Back in the day, as previously mentioned, only the privileged few get to enjoy art. Usually, only those who hold power and have money are the ones who get to have paintings and sculptures around their houses and kingdoms. Admittedly, up to this day, it is still evident that most of art is still being widely appreciated by more of the educated and literate population. On the other hand, art is becoming so complex nowadays that people of different classes, age, and race are beginning to appreciate different forms of art across different countries around the world. This has continued to inspire growing artists who want to create a name for themselves in the world so their own creations could be recognized and could be displayed on walls and gardens of homes of people as a piece that would be a great conversation starter for numerous guests that enter these homes.

Have you ever wanted a masterpiece so bad that you wanted it on your home? I, for one, really wanted to have Van Gogh’s “Starry, Starry Night” included in my wall at home. It was so mesmerizing for me and I was obsessed with how beautiful it was and frankly, it was not only I who loved that masterpiece by Van Gogh.
